From what I can find square .1inch header pins like the ones use in IDE connectors are usually .635mm thick.
22AWG seems to often be referred to as .6mm. Does this sound right?
Each face of a square header pin is .035mm thicker than diameter of the round cross section of 22AWG solid wire?
Diagonally a square pin is even thicker at .898mm
if my a2 + b2 = c2 calculation is correct Oops. I just checked Wikipedia and found the table where 22AWG seems to be 0.644mm so I guess it's so close to the size of a square pin (when it's not turned 45 degrees) it might as well be the same.I might see if I can find a way to flatten the corners of square pins to make it more octagonal.
