"Is lead free HASL okay for 0402 resistors and 0.5mm QFN-48?"

At what point is HASL too bumpy to allow assembly of small SMT components? Can 0201's be compatible with HASL?

It seems like it can vary a lot.

Lead-free HASL is not ideal for 0402 resistors.

It depends, if it's a good HASL, it will be fine. But HASL often is way too bumpy for that. If it's for production, for cost saving use OSP instead.
